Production test setup for radio circuit boards

The test adapters and associated test software enable fast, comprehensive, and automated serial testing, including firmware programming, of HEWI radio circuit boards. The entire testing process is designed for efficient use in production and ensures unambiguous traceability. Arendi developed a complete production test system for HEWI, consisting of two test adapters with integrated test electronics and proprietary test software. The solution combines firmware programming, functional testing, and logging in a single, efficient production step, guaranteeing 100% functionality before delivery.

Initial situation, goals & challenges

For the series production of HEWI radio-based printed circuit boards at SMTEC, a testing system was needed that could handle both functional testing and firmware programming directly within the production process. The goal was an integrated solution that would enable programming, complete testing, and documentation of each circuit board in a single, rapid step.

The biggest challenge was implementing 100% functional testing without performing traditional electrical tests directly on the circuit board. Additionally, two different wireless systems had to be integrated into the test setup to allow for robust and reproducible wireless testing of the circuit boards in a near-production environment.

Project results & customer benefits

Two redundant, production-ready test adapters with integrated test electronics were developed, along with test software that programs the firmware and fully tests and documents all functions of the printed circuit boards.

HEWI now has a highly integrated production process in which each printed circuit board is programmed, functionally tested, and clearly documented in under 30 seconds. This significantly increases production throughput, quality, and process reliability in series production.

Implemented solution

Arendi implemented a fully integrated production test system with a focus on speed, automation and traceability:

  • Development of two test adapters for different printed circuit board variants, including redundancy.
  • Proprietary test electronics integrated directly into the test adapter
  • Integrated firmware programming of the printed circuit boards as an integral part of the testing process.
  • Use of a LilyGO ESP32 module as a central control and communication unit
  • Using the ESP32 Bluetooth interface to test the BLE functionality of the circuit boards
  • Integrated proprietary sub-GHz radio solution in the test adapter for testing the 868 MHz interface
  • Development of proprietary testing software as a central interface between factory tester and test adapter
  • Full test of:    
    •  Firmware programming
    •  Bluetooth Low Energy
    •  Sub-GHz radio
    •  LEDs and buttons
    •  Low-power power consumption

     

  • Automatic generation of a test report for each programmed circuit board
  • Integration of a QR code handheld scanner for the unambiguous assignment of circuit board number and test report
  • The entire programming and testing process takes less than 30 seconds, including manual insertion of the circuit board.
